Gossamer Gear builds obsessively light packs out of Austin, Texas. The G4-20 is 14.8oz empty with a removable framesheet, smart pocket layout, and a lifetime warranty that actually gets honored.
Zpacks builds packs out of DCF (Dyneema Composite Fabric) in Florida. The Nero 20 is frameless at 6.6oz and made to order with a 10-year warranty.
Mountain Laurel Designs makes ultralight packs by hand. The Exodus offers hybrid DCF construction with a removable framesheet and custom sizing that big brands cannot match.
Arc'teryx makes extremely well-built gear. The Aerios 25 is heavier than the ultralight options above but has the most comfortable suspension in this roundup and is available at most major outdoor retailers.
How to Pick a Day Hike Backpack
I have been through a lot of packs. Most people overthink volume and underthink fit. A 25L pack that fits you well beats a 35L pack that does not, every time.
Volume: 20-28L covers 95% of day trips
For a normal 6-10 mile day hike with water, snacks, a layer, and a first aid kit, 20-25L is plenty. Going bigger just means you fill the space with stuff you do not need.
Weight matters more than you think
Day packs do not carry enough weight to require a heavy suspension. A thin framesheet and a basic hipbelt is plenty. When you are doing this every weekend, ounces add up over miles and years.
The warranty question
I would rather buy from a brand that stands behind their gear for years than save $30 and deal with a failed zipper with no recourse. The packs ranked highest here have warranties that mean something.
